What is roll fusing

Roll fusing, in plain terms.

Roll fusing — also called calender press or heat transfer — is the process step that transfers a sublimation print from transfer paper into polyester fabric. The fabric and printed paper run together through heated rollers; ink sublimates from paper into the polyester fibre under controlled heat and pressure. Without this step, sublimation print stays on paper. Our line runs up to 70 inches wide and handles both continuous fabric (cut-and-sew workflows) and pre-cut panels (positioned graphics) on the same machine.

Two Workflows

Continuous fabric or pre-cut panels.

Same machine, same width, customer choice. The right workflow depends on what comes after fusing — cut-and-sew or stitching of pre-positioned panels.

Workflow 01
📜
Continuous Fabric

Polyester fabric runs through the calender press in a continuous roll. Print pattern repeats across length. Customer cuts pieces from the printed roll afterward — typical for cut-and-sew jersey production, banner runs, and apparel rolls.

  • Use case: Cut-and-sew apparel, banner runs, repeating-pattern fabric
  • Width: Up to 70" / ~1800 mm
  • Length: Roll length per customer order
  • Output: Printed roll ready for cutting at customer end
Workflow 02
🧩
Pre-Cut Panels

Customer supplies pre-cut polyester panels — jersey fronts and backs with player names and numbers pre-positioned, or uniform panels with employee names. Each panel pairs with its own positioned transfer paper. Used for jersey-stitching, employee-named uniforms, step-and-repeat boards.

  • Use case: Player-named jerseys, employee-named uniforms, step-and-repeat
  • Width: Up to 70" / ~1800 mm panel
  • Layout: Customer supplies positioned panel + matched transfer paper
  • Output: Printed panels ready for stitching

How It Works

Sublimation transfer, step by step.

Roll fusing is one stage in the sublimation chain. Here's where it sits and what happens.

01
Sublimation Print on Paper

Mimaki TS100 prints the design with sublimation ink onto specialised transfer paper. Ink sits on paper, not yet bonded.

02
Pair Paper + Fabric

Printed paper aligned face-to-face with polyester fabric. For panels, each printed sheet matches its specific cut panel.

03
Heated Rollers

Paper + fabric run together through heated calender rollers — controlled temperature, pressure, and speed.

04
Ink Sublimates

Ink turns to gas under heat, penetrates the polyester fibre, then re-solidifies inside the fibre. Permanent dye bond.

05
Output Ready

Paper peels away — print is now part of the fabric. Output rolled or stacked by panel for despatch.

Specialist roll fusing operator — temperature, pressure, and speed managed by an experienced operator, not a generalist. Reject batches typically come from miscalibrated machines, not the process itself.

Why Customers Stay

What our regular roll fusing customers tell us.

Roll fusing seems simple — heat, pressure, time. In practice, calibration drift, fabric tension, and operator skill make the difference between vivid output and washed-out reject batches.

🎯
01

Specialist operator, dedicated machine

Same operator on the calender press, day after day. Knows the temperature curves, the speeds, the pressure for different fabric weights. Consistency comes from focus.

Both workflows on the same line

Continuous fabric for cut-and-sew and pre-cut panels for positioned graphics — same machine, same width, customer choice. No re-tooling between jobs.

Same-day handoff

Drop fabric and paper before 11 AM, pick up the same day on most orders. Larger batches confirmed individually. Schedule shared on WhatsApp.

FAQs

Roll fusing — common questions.

Roll fusing (also called calender press or heat transfer) is the process step that transfers a sublimation print from transfer paper into polyester fabric. The fabric and printed paper run together through heated rollers — ink sublimates from paper into the polyester fibre under heat and pressure.

Up to 70 inches / approximately 1800 mm. Sufficient for adult XL jersey panels with sleeves, single-panel banner backdrops, and most apparel and home-textile fabric widths.

Both. Continuous fabric runs for cut-and-sew workflows where the design is repeated across length. Pre-cut panel runs for jersey panels with player names and numbers, or branded uniform panels with employee names — each panel positioned with its specific transfer paper.

Yes. Other digital printers send roll fusing to us as job work. We have a separate Job Work for Printers page describing the full service — including pre-treatment on stenter and ageing on dedicated ager.

At least 80 percent polyester for full colour pickup. Higher polyester content gives more saturated, vivid colour. Cotton-rich blends produce muted results and are not recommended for sublimation.

Same-day handoff on most batches received before 11 AM, depending on machine schedule. Larger batches confirmed individually. We share the schedule on WhatsApp before despatch.
